Had a measure up & dismantled the free beds, chopped em up then did a bit of screwing to mock up how the bed will work! Glad I did as had a few issues and learnt that one set of slats need to be slightly higher or they bind when closed 🙄 Charlie was helping with the hole drilling but was demoted after managing to snap two drill bits!

We have a plan!
Have ordered a sheet of composite 1m sq finished white to infill the old opening, this isn't very thick so I shall glue this to a sheet of marine ply thickness to suit the existing rear hatch recess.

A standard teardrop trailer door is 100mm narrower & 100mm taller, I had this made 800mm high x 700mm wide which should give me about 75mm all the way round it once fitted in the blanked off opening.
If I can fit through it anyone can 👍🏻

ROBO STOP you need to rethink the project. Too late fella, just seen this after spending a couple of hours tinkering! Door off & seals removed... It was the right decision to replace the old door! Cut a sheet of 18mm ply (thanks Rick) fitting the old door recess, then cut the door in! Trial fitted! Then set at sorting cutting the composite (diabond) panel and glued that to the face of the ply! I then ran out of time so chucked the old door back on & packed away!
